Where did you find the helmet?
It will be good to see it done, great find.

Hospice shop.
Like all my costumes this is going to be an interp rather than movie accurate: a bit of a diesel / steam / whatever I feel like version. the helmet's going to be tricky, it bears only the loosest resemblance to an x-wing-pilot's. It had clear and smoked visors that ratchet up and down independently, I've already taken the mechanisms apart so the dark is fixed in the up position and clear can move freely without having to use the little levers that were on the side.
Now the plan is basically to clag bits on and smear *****loads of filler on till it gets close to want I want. Unfortunately I can only do this with the clear visor in situ, so the idea is take the clear off, coat it in clear orange paint, roughly paint the area under the visors, reassemble everything then try and do the modelling without getting gunk on the visor. Then when it's all finished the fun task of masking it off so I can paint the helmet.

One idea for you would be to get some styrofoam to shape and get the general idea then if you want you can but filler on that to build it up without using too much builders bog.

I have used polystyrene as a base for one of my helmets and covered it with builders bog, filed and sanded to shape then cast off from that with silicone.
I'm about to do something similar with my I dream of genie bottle, castings and molding etc etc.
